The use of High pressure Integral Foam Molding (HP-IFM) process for the production of light metal, such as aluminum and magnesium, integral foam parts, is discussed. The HP-IFM allows the production of net-shaped aluminum integral foam parts that contain a locally foamed core. The process is an adaptation of the high pressure processes used in polymer processing. Several other technologies are used to address the issues related to the lower viscosity, the higher thermal conductivity and the higher processing temperatures of metal melts. A movable mould insert can be used for an expansion mould, which can be actuated by a core puller over a wedge mechanism. A physical blowing agent is dissolved in the melt and precipitate upon cooling for the process. The time delay phase needs to be managed under limit for obtaining a good foam structure and gap-filling behavior.
